A packaging design may look perfect on screen, but the real test begins when the actual product is placed inside it. Prototype box production allows the dimensions, structure, folding and functionality of a new corrugated packaging design to be evaluated before committing to full-scale manufacturing.
At Pack & Roll, we produce physical packaging prototypes from the corrugated board selected during the design process. Using digital cutting technology, we can turn a structural design into a sample box quickly, allowing both our designers and customers to evaluate the packaging in real-world conditions before final production.
From Digital Design to Physical Sample
Once the structural packaging design has been completed, the digital cutting file is transferred to our cutting equipment. The prototype is produced from the selected corrugated material so that the dimensions, folding behaviour and overall construction can be checked with the actual product.
The product is then placed inside the sample to verify fit and functionality. If necessary, the design can be adjusted, another prototype produced and the process repeated until the required solution is achieved. This iterative approach helps identify potential issues before tooling and series production begin.
A prototype produced on a digital cutting machine may differ slightly from a box manufactured on the final production equipment because the technologies used are not identical. Its primary purpose is therefore to validate the design, dimensions and practical functionality of the packaging before production.
Test the Packaging with the Actual Product
A physical prototype provides information that cannot always be obtained from a drawing or 3D visualisation alone. It allows you to check how easily the product can be inserted, whether it is held securely, how the box closes and whether the packaging is practical to handle. The complete product and packaging combination can also be evaluated under expected handling and loading conditions. Where appropriate, this can help assess whether further structural or material changes are required before the design is approved.
The corrugated packaging industry uses recognised testing methods for characteristics such as compression resistance, drop impact, bursting strength, edge crush resistance and water absorption. These methods illustrate why packaging performance depends on both its structural design and the properties of the selected corrugated board.
Especially Valuable for Custom Packaging
Prototype production is particularly useful when developing packaging that goes beyond a conventional shipping box. Custom die-cut boxes, shelf-ready packaging, protective inserts and dividers often contain locking tabs, openings, internal supports or other structural features where even a small dimensional adjustment can significantly improve performance.
The international FEFCO system provides standard reference designs for many common corrugated packaging constructions, but fully customised designs are also possible where a standard structure does not meet the requirements of the product. A physical sample makes it possible to validate these adaptations before the packaging enters regular production.
Reduce Risk Before Series Production
Finding a design issue at the prototype stage is considerably easier than discovering it after a production run has already been manufactured.
Prototyping can help verify:
- internal and external dimensions;
- product fit and positioning;
- folding and closing behaviour;
- inserts, partitions and locking features;
- ease of packing and handling;
- overall appearance and presentation.
Once the prototype has been approved, the structural design can move forward to final production preparation. If required, graphics can also be developed for the packaging before the manufacturing process begins. This is the workflow used by Pack & Roll when developing new packaging solutions.
Prototype Corrugated Boxes from Pack & Roll
Pack & Roll supports packaging projects from the initial structural concept through design, prototype production and series manufacturing. Our prototype service gives you the opportunity to see, handle and test a new packaging solution before making the final production decision.
Whether you are developing packaging for a new product, replacing an existing box or looking for a more efficient structure, a physical prototype provides a practical step between design and manufacturing. Send us your product or technical drawing together with its dimensions, weight and packaging requirements, and we can develop a prototype for evaluation before series production.
